I was reading @Hayden Watson's tip about tape hinges when it dawned on me that an improvement upon this may be to temporarily adhere two or more blocks of wood aligned with the outside of the old window before it's removed. You can use them to align the new plexi/lexan window.

That's a great idea. And I was thinking this morning that I will tape a furring strip (or something) as a bottom guide to place the new acrylic window perfectly onto the VHB tape.

I'd do one or two on the sides for horizontal alignment as well. Most lumber comes with rounded edges which can make alignments less accurate. I'd cut a 1/4" or so off to give it a sharp edge. A pencil line all the way around the old frame might be a good way to double check everything. It comes off with an eraser or simply time and outdoor elements
