Does anyone have a good solution for getting the outhaul to move more easily on the boom? I've replaced all the pullies and still have trouble getting enough purchase.

Outhauls seem to ne notorius for lack of purchase. The one on my C-310 certainly could use a bit more mechanical advantage. The boat I race on (not a Catalina) has a small winch on the back of the mast that the outhaul can be run to. This works well but requires someone to go to the mast and make the adjustment while someone in the cockpit watches the mainsail clue. Given the cost of a winch it's probably not worth adding one unless you are a serious racer. However, you may be able to run a longer line on the outhaul back to the cockpit and use one of your exsisting winches.

4 X 1

I attached a 4 x 1 pulley system to the base of the mast and tied it to the outhaul coming out of the bottom of the boom by the mast. Worked great.

4:1 purchase

I have a pulley at the end of my boom that has a 4:1 purchase. The line runs inside the boom itself to a clamcleat by the gooseneck. It seems to move just fine. How is your clew attached?
