I would go 7/16=11mm, 3/8 is plenty strong, but I like the handfeel with 11mm on a 35ft boat:
The block size will determine max size, of course. However, it is not uncommon to see a smaller diameter, single braid line in the tackle with a cover sheathed over the handled, cleated portion (the cleat being near the cockpit rather than part of the vang itself). The smaller diameter line in the blocks will reduce friction considerably with no significant loss in strength. So you could take your 7/16 line and strip the cover to expose the 5/16 core which will run through the vang.. the cover remains on the portion of the line which is handled and cleated. It would work well with cunninghams also. Many rope manufacturers will UV coat their products core for exactly this reason.. MDX, Warpspeed etc. The opposite method is to start with a UV coated single braid, such as amsteel (dyneema) and sheath the handled part with a less expensive polyester cover.
A bit off topic, but still about line size... my fairly new gaurhauer rope clutch (same design as original) is snagging my main halyard. The halyard is a bit smaller diameter than the OP had, but is spec based on the O’Day 322 owners manual. Today I replaced the “picked” halyard with a brand new one, 1 size larger diameter to see if it makes a difference....or should I just put the halyard in another one of the 4 clutches (and let it snag a line I don’t use nearly as often —reefing line for example)?

I was at my boat yesterday and what I said earlier was wrong - I have 3/8" line on the vang which is ok but I would use 7/16". The vang blocks are bigger than I remembered, I've been replacing the lines in the boom which has smaller sheaves and was thinking the vang was similar. Sorry about that.
My vang failed last year and I had a new one spliced out of 3/8" double braid. Works fine with Schaeffer Pulleys and my deck organizer that leads the line to the cockpit.
