I'd ask Furlex for advice on reattaching the foil sections.
I think you are right that you'd have to cut off a swaged fitting at one end if the technique requires the foils to be pulled off the forestay wire. To repair near your boat you could purchase a new stay with one swaged fitting and have it shipped, and use a swageless fitting on the other end (probably the top eye). That is the way I handled a repair to my Harken foils when a connector broke. You'd have to be accurate when cutting the wire to the right length to account for the different length of the swageless fitting compared to the old one it replaces, since the swageless ones are usually shorter and have less wire inside the fitting.

Having done a bit of research I think I may have figure where I was stupid and why the problem occurred. Selden says never winch your Furlex in. Puts too much torsion on the rigging.

Not knowing that I did winch it in and (my guess) twisted the connecting pin out of the retaining holes.

It I’m lucky, on the 18th I’ll twist them back in line and push the sections together. One of the three ends of the two connecting links has reseated itself. Hopefully I can get the other two will go.

To prevent in the future I’ll furl downwind by hand. Tune in after the 18th for the next chapter of the errant furler and the praying sailor.

I had the most upper-most extrusion tube separate on my 2000 H340 with a Furlex 200S. I was able to have the yard go up in a cherry picker and snap them back together. Turns out that if you raise the jib without first attaching the tack of the sail to the furling drum, it allows the top of the jib and upper furler swivel to pull on the extrusions, separating them. I have been lucky to not have it happen again. Furlex does sell a replacement Connecting Plate # 539-561 and a Furlex extrusion repair kit with 2.5 meter extrusion, turning tube, distance tube and connecting plate, but you are right to assume that you will have to replace or adjust the forestay as part of the repair.

I have the same problem - see attached photo. Since the photo was taken the upper section worked its way down to close the gap between sections so I'll probably risk using it for the rest of this sailing season and address it in the fall. Plz keep us posting on your solution.

Same problem here that everyone else is having (thank Carl for the picture ... Pretty much how mine looks as well). I can push it back together but I know it won't stay without the floating inner piece locking into place. But can't figure out how to make it seat since once the foil is back together I can't get to it. If anyone figured out how to do this without taking the forestay apart that would be amazing

How do the Furlex foil sections hook together? Looks like there is a connector insert that goes between the sections, but how does the connector get attached to the foils? On my Harken there is a plastic wedge that helps jam the connector against the inside of the foil, and a small setscrew that goes in the front of the foil and into a tapped hole in the aluminum connector. If there is some sort of spring loaded pin on the Furlex and it goes bad, how hard would it be to drill a hole and tap it for a short setscrew?

I’m with Carl12686. I raised the jib and it fed all the way to the top without incident. And it furls without complaining. I’m beginning to think it might have been this way for a few years. And I may leave it that way until it gives me problems again. In the meanwhile, I won’t use the winch to furl it.

So, I ended up fixing mine but it wasn't pretty or proper, but I believe what I did works. Basically I went up the mast with a dermal and cut off the tab thing that is supposed to lock the sections of the foil together (but at least on mine is keeping them apart because it broke and won't close again). Then I could slide the center part back into place and I expoxied it shut. Pretty sure I'll have to cut it apart whenever I go to replace it, but when that happens I'm replacing the forestay with new wire anyhow so I figure it will be fine. Like I said not proper but works. And now it furls better than it has in years.
