Any ideas on the rudder replacement cost for a rudder

Here are some comments.

One of the guys in my YC built a spade rudder for an O'Day 27 about two years ago. It came out pretty good and worked OK. He told me that he used two pieces of foam and fitted it to go around the shaft with the two welded flat plates. Then he epoxied the two halves together. After he shaped the foam to form the shape of the rudder, he used a special sewn Fiberglas cloth to cover it with and used epoxy over it. The last step was to mix the filler of micro-balloons with the epoxy, and go over the cloth with that. If you decide to go this route, use a good epoxy. Epoxy will not absorb water. Polyester resin will. I think he said it cost him about $250 for the materials which isn't too bad compared to the cost of a new rudder. We talked to a fellow in Russia who used this forum. He fixed the rudder on his O'Day 32 and did an excellent job on it. I think he worked in Moscow and his boat was stored in Helsinki Finland. He later sailed out of Helsinki to somewhere in Russia. Years ago, I had broken two rudders on my O'Day 222. After the second rudder broke on my, I had Rudy Nickerson of D & R Marine build me a solid one and I haven't had a problem with it since. His business partner at the time was building them at their old location. I think that he's having someone in Bristol RI build them for him now, I really not sure. Good luck with that.

These guys probably made your original rudder and have the molds for all of the O'day models. I had a quote for an O'day 35 and if I recall correctly it was somewhere around $1900.

You're right Danny. It was Foss Foam in Clearwater Fl. I know that Rudy owned the mold for my blade because I saw it years ago. I also remember that Rudy had a guy in Bristol RI build six new O'Day 192s back in the early 1990s that they called the "Weekender" and my friend Alden bought one of them. Rudy used better hardware on his boats than O'Day had used. He built a wing keel 25 with the O'Day 240 mold and that boat was pretty nicely put together as I remember. He told me that four of the Weekenders went to buyers in Japan. I wonder if Foss Foam got a bail out last year? :D

Foss Foam in Florida made most if not all of the O'Day
rudders....they can tell you....their's are original equipment.
