Replacing a hatch

We're getting ready to replace a hatch on our 1982 Hunter 27. We'll be replacing the plexiglas hatch with an aluminum one. However, the aluminum replacement is going to require that we remove about 1/4 inch of material all the way around the perimeter of the existing hole. What tool would you suggest? I'm thinking that a router might do the job pretty well. I'll set up a guide and only take about 1/4 inch of depth on each pass (I'll need about 1/2 to 5/8 inch depth total. Comments? Other suggestions? Thanks in advance and happy sailing!

How I did it

When i replaced my trapezoidal forward hatch on my 1983 H27, I had to grind out about that much. i used a 2" drum sander on a cordless drill. It took about 20 minutes to get it just right. Check the archives. I put some pictures in the photo/project forum.

Would you like a set of directions ?

Chuck, I did the same on my old H-27 if you give me you e-mail address I'd be happy to send along a set of instructions and a diagram of how I did mine. nelsonhow@netscape.net

Router Best?

Tom, I am not sure that a router would be the best tool for the job. I know that 1/4" is a pretty small sliver but a router seems it might be a little hard to handle also. I would opt for a jigsaw or a good sawzall. Use a fine metal cutting blade, keep the guide against your work, tape the area you are going to cut, both as a line and a protector for adjacent surfaces. IMHO, Mike D
