Anyone had any experience with reefing a head sail that is Hanked on to an old roller reefing system. The sail is new but has no foam luff. I think it is ok if you only expose about a third or less of the sail in high winds? Can anyone help with this?

Not sure what you mean. A jib is usually either hanked on or attached to a roller reefing system. I had my old hanked on genoa cut and fitted with a bolt-rope to slide onto the new roller reefing system on my 23' O'Day. It sailed OK with just a third of the sail unfurled in some very high winds.
Hanked on headsails were reefed from the bottom up. The lower portion of the sail was gathered up and secured similar to rollling up a sleeping bag. The upper portion continued to fly as before.
Are you hanking a hank-on sail to a roller furler and trying to roll it in? If so, it will be problematic because of the way it will start to gather. It would be very bulky around the luff.
If you have a hank-on sail that has been modified to be a roller furling then it should work out fine. A foam luff helps but a lot of boats sail without it.
A little clarity on your posting would help.

If I understand you correctly, you're asking how much you can reef a furling headsail without a foam luff. If so, you can reduce the sail around 30-40%. So, if the sail is a 150, you could reduce it to 120 or so and still have DECENT, but not great sail shape.
