You can really tell it was cracked and corroded through almost half the material in those close ups... The deformation and eventual ripping of metal is clear on the right 1/3rd, where the left 1/2 was probably cracked for months...
It does look like a crack had developed that slowly propagated over some time as the initial break shows tarnishing. Eventually the remaining cross-sectional area was not enough to support the load and shows necking down due to ductile elongation and failure. Maybe the crack could have been discovered earlier before the catastrophic failure. Its hard to say. I'm pretty remiss about looking at much other than the swages at the deck level. I'm glad you didn't lose your rig like some friends of mine did exactly 2 years ago on their Hylas in exactly the same spot (Hurricane Gulch) as you were. We're coming back to Loch Lomond tomorrow from Petaluma and back to Alameda Thursday. First, I'm not going via Sausalito and second, I'll give my rigging a look over (especially those U shaped toggles).

I read your .pdf file. Excellent analysis. That's the problem with these kinds of failures..the part may be big enough to normally support the load but flexing and fatigue or stress concentration at a very small defect eventually leads to failure.

I have to suspect that the side loads imparted by the head stay on the anchor roller uprights loaded the fitting in a manner it was never intended to endure.

If you look close it appears that the sides of the anchor roller are slightly deformed, This could mean the fitting was loaded incorrectly. A small chafe spot could be a nice place for corrosion to begin its work..

The fitting is designed to move on the pin but looks like it was stopped by the roller thus imparting side loading to the thin "strap" areas... Just my .02 observation......

Dave and Maine:

You both observed the same condition of not enough room with the stem fitting location which likely restricted the natural movement of the toggle. (Dave's observation was included in his pdf attachment in post #18. Dave thank you -- very informative).

I'll look specifically when I get back to my boat next week. If so, before I repair the headstay and furler (probably will go new), I think that I can grind out a small amount on the vertical plates of the left anchor fitting where it has been rubbing. That anchor fitting isn't used so this shouldn't compromise any strength integrity. Also will have to inspect carefully the stem fitting!

ya might want to ask your rigger about putting in a short link at the stem head mounting hole and making your new forstay shorter to accommodate the link that way the side movement will not be obstructed and will give you the flexibility you need...
just my thoughts on this....
