1. I want to run the reef tack, reef clew, outhaul, downhaul, and vang lines back to the cockpit. The rigging specs call for ¼" rope for some of these lines, and the rope clutches I'm looking at (Garhauer) call for min 5/16" line. I'm thinking of running 5/16" line for all these rigs - cheaper than using a more expensive clutch. Is there a reason *not* to use 5/16? Mainly thinking about the various blocks including the vang.

2. The gooseneck was riveted too close to the end of the boom and I want to reinforce with another rivet. How far in does the gooseneck go, and how long would the rivet have to be to go through the boom and gooseneck? I'm planning to use Monel rivets - not sure I need them in fresh water, but better to be safe.

I had an O'day 25 for 6 years.
Here's the list of lines I used on my O'day. The last column is qty of feet I ordered. Some were long and trimmed to an acceptable length.

Thanks Ward. I like the idea of using a rope clutch, but not sure I can find one to fit ¼”. Will look around.

I can't think of a reason not to use 5/16" thru out the boat.
You could use cam cleats on the 1/4" lines.
