Mast issues!

Broken mast. Weld or replace? Mast is made of aluminum. Broken 2/3 of the way up.

They can be sleeved

A mast can be sleeved. Many masts come from the factory that way. You may incur almost the same amount of costs doing this as replacing it. I doubt that welding would be a solution. If you have insurance, they should be responsible for this type of repair.

My mast was broken (on dry land by the hauler) about 5 yrs. ago. They put in a sleeve and welded the mast and did a great job so that I could sail while we waited for the new mast to be shipped. It worked fine but since the ins. co. paid for a new mast I re-rigged at the end of the season. The bill for the new mast was about $6000 including standing rigging from SECO South. I and the hauler did the rigging ourselves to save $$.

Sleeved-mast issues

Depends on where the sleeve is. The best place is at the spreaders, so their compression loads push against the internal sleeve. I would presume that just below might be worse than just above. There's more side and fore-and-aft loads there. Also, the added weight can be an issue. For my money, welding would be out of the question. The new fault line will be between the weld and the old aluminum. While you are paying for the (custom-fit) sleeve, price a new bare spar and exchange all the hardware. It's not hard and now is the season for that. Rig-Rite and Dwyer/DAMCO carry original Hunter-spec spars (and fittings). They both put prices on the web sites. I don't know what a new mast for my H-25 costs, but a replacement complete boom assembly from DAMCO is +/- $400. That's almost a no-brainer (I'm considering it even though I can fix the old one).
