I used Makrolon VR which is .030" thick. I have a sailrite sewing machine which worked OK sewing this material however the thread would fray and break about every 5 feet of stitching. I am sure that you could fiddle with the settings and needle to reduce breakage. I also had a sample of .060" Makrolon M5 which is very stiff and supposed to be more scratch resistant than the VR (although I could not tell from my samples). I was able to sew this as well. My project took just over 2 sheets so I went with the less expensive VR. The following is the quote I received from Interstate Plastics.

I am confused, did you use 30 0r 40 gauge and which thread did you use #69 or #92 or some other exotic

Sorry Alan, I used .040" don't know why I have .030" stuck in my head. I used Tenera which I highly recommend. It hurts to pay for the spool but is well worth it in the long run. As an example, I made my sail cover using dark blue V92 thread and within 2 years I had light blue stitching (ugly) and it needed re-stitching in 6 years.

I got some of the 138 thread from Sailrite, and it works okay in my machine. I'll be using it on the bimini and other Sunbrella.
