Headboard Slug failure

During a recent 10 day coastal cruse with my new mainsail the nylon cord attaching the headboard to the headboard slug completely separated. My assumption is that the sharp edge where the cord passed through the aluminum headboard sawed away at the attachment cord during normal use. Anyone else experience this failure? Is there an upgraded design? I'm asking the loft to make it right but don't want the same design. All feedback is appreciated.

yes, if the hole in the headboard is rough or sharp it will definitley cut the web strap holding the slug.
either use a slug shackle in that spot or take a file and file the edge of the hole in the headboard smooth so it wont cut the webbing.... the aluminum headboard plates will file very easy and then as it wears in it will only get smoother.
and you are right, the sailmaker should have caught the problem before it became a problem....

Unless you are very lucky, it will happen repeatedly regardless of how carefully it it attached with rope or webbing. That's why they invented shackles of various sizes and shapes.

Why is there a slug right at the headboard? Usually the first (highest) slug is just below the headboard itself.

I don't know the dimensions or shape for your need. Check Defender or the WM on line catalogs or any of the shackle manufacturer web sites.
