Fuel Tank Replacement- Making Progress

Well the new tank is finally back in the boat! Of course like anything it is never a simple swap out. I have replaced to many fuel tanks in my boat owning days and wanted to try and minimize any "issues" that may have caused past failures or at least extend the failure time.

Tank Musings:

No matter what, even if a tank is not leaking it should probably be removed and cleaned at least every 15-20 years. Actually it should be done sooner but I know how tough some tanks are to get out. Mine lasted 31 years before it developed a leak.

Previous failures have always met the standard protocol where it leaked at a weld or where in contact with the hull. This failure did not. The leak occurred in an area of the tank that was suspended in thin air and had no welds. It was however at the very bottom of the tank. I suspect that condensation on the exterior of the tank would drip to the lowest point and the water droplets would hang there until heavy enough to fall into the bilge. Either way leaks CAN happen even if the tanks is surrounded by air and does not have to always happen at a weld or hull/tank interface.

I was bound and determined to do this tank right. Initially I though Monel was the way to go but price, over 4k, and tank manufacturers talked me out of it. In the end I spoke with about 8 tank manufacturers, Parker/Racor, Seaboard Marine Filtration, Rich H, and many other experts. One thing I found interesting was the vast opinions, which made it even more confusing. In the end I wound up with a double welded, inside & out except for the top seam, 5052 aluminum tank with three sets of supply/returns. I also went back to a mechanical gauge with an electronic sensing unit.

Brass/Copper/Aluminum?:


On thing I found interesting was the conflicting advice on brass & copper fittings on tanks. Some very large manufacturers basically said they were fine while the ABYC says, and other experts say, they must be isolated from the tank by 300 series stainless or to use all aluminum. Copper is a reactive metal with fuel/aluminum and most tank manufacturers have moved away from its use but brass, which is a copper alloy is still used by some.

Working with aluminum fittings:

Having threaded stainless to aluminum before I knew I did not want to go this route. After some research I was able to track down every tank fitting in aluminum. Bud, at Luther's Welding in RI was the go to man. Luther's is who Morris Yachts uses when they need fuel tanks. His fittings are robust and well machined and his price was reasonable. Often aluminum fittings are of poor quality and they snap when threading them into the tank, not these!


As you can see the pick up tubes are swaged onto the ferrules and are a special nylon which was easy to cut to the right length. There are four pick up tubes because one is actually a return tube for the polishing system to prevent foaming and to create circulation within the tank.


Working with aluminum can be challenging. I have before so was ready for it. Because the tank was pressure tested and stainless plugs were threaded in I knew I would have to clean up the threads before inserting the aluminum fittings. Surprisingly, or not surprisingly,;) I own a fair number of NPT taps for cleaning up threads. I ran my tap in/out of each 3/8" tank tapping while holding the shop vac to it to prevent any shavings from falling into the tank. A couple did fall in but I used one of the dip tubes on the end of my shop vac to suck them out by looking in one hole while moving the pick up tube to the shavings and sucking them out.


When threading aluminum you need a good slippery thread sealant, preferably rated for stainless steel, and also rated for fuel oil or diesel. I used Hercules Chemicals Megaloc for the task. I have used it for years on diesel fittings and have not yet had a leak. IMHO Hercules makes the best pipe dopes in the industry. It's important to note that very, very few people will advise the use of teflon tape on fuel fittings. I think this is probably because people use inferior tape and don't actually know how to wrap it. If wrapped incorrectly it can clog the fuel system. Still, even with a high quality three layer tape I still don't use it on fuel fittings.



With fuel fittings it is very important to keep your dope back one or maybe two threads. I insert the fitting and thread until it begins to grab then mark that thread and start my dope one thread earlier. because they are tapered threads the first thread does not see much bite. If when threading the fitting in, it grabs, I simply back it off reapply dope and thread her back in. The first one or two threads now pick up some dope from the previous insertion and can be tightened without uneven gram. When threading aluminum to aluminum it should feel smooth the entire way. If it grabs remove it, re-apply dope and go at it again. The last thing you want to do is break a fitting. Aluminum does NOT need to be tightened as much as brass, steel, bronze or stainless because it is softer and more malleable so the threads seal easier, do not over tighten aluminum tank fittings!


Polishing System:

I gave this one a lot of research and consulted with many "experts" and manufacturers including Shelco, Parker and Seaboard. In the end it came down to a Cummins Fleetguard filter with a Seaboard Manufacturing filter head and a Racor 900MA. After consulting with both companies, I found they both had their advantages and disadvantages but my ultimate comfort was with the Racor.

The folks at Parker were knowledgeable and helpful, as were the folks at Seaboard, but the Racor still won out. Based on my system, and the fact that this is a new tank, and the capacity of the 900MA, and the GPH I will be moving, the guy at Parker advised me to polish with a 2 micron filter. He would have never advised this on an existing tank but thought the volume and starting from scratch a 2 mic would be a good place to start. If it plugs to fast I can always go to a 10 micron but he thinks with 100 hours per season +/- that a once per season filter change is all I'll need and I'll have spotless fuel. Considering I pay about $8.00 for a 900 series filter I'm not to worried, even if I have to change it every 50 hours..

Why I chose the Racor:

Why I almost did not buy the Racor:

1- Filter capacity - I had to go to the 900 series to get the filter capacity I needed for polishing.

Simplicity:

I'm a simple guy, and like simple things, so the system is simple, on purpose. I did not want the spaghetti plate special with hoses, valves, shut offs, cut offs, diverters and the like as well as a hundred potential leak points. I wanted a simple dedicated system to do one thing, polish my fuel while my engine is running, and to do it separately from my engine filtration. By adding dedicated tank tapping for the engine, polishing system and the heating system I have achieved what I wanted.


The tank pick ups are staggered, depth wise. The polishing system pics up in the V of the tank about 1/8" off the dead bottom. This is designed to catch anything and everything. The engine pick up is about 2" off the dead bottom of the V and the heater pick up is about 4" off the bottom. This is by design to give some engine reserve should we run the heater to long and suck the tank dry.




That's as far as I got today.. When I get to putting the engine back in I am fairly certain I have devised a very simple way to re-install it solo. I plan to make a "don't try this at home" style video when I do..:doh:

Unfortunately for this project I am short a bunch of photos because I keep leaving flash cards either at home or on the boat. I left four on the boat and have six here now so I should no longer have these camera issues..

I wondered about that too...

Just curious, is the polish return going to have a bent tube on it??
I know on boiler systems, a free-fall return often causes some amount of fuel aeriation at low tank levels, and high presure pumps dislike that. I often reduce that by extending a tube down ~ 80% of the way and putting a tee on it, or by being certian the return is far away, if the tank is long enough (I mean 15 feet or more).

I am an API tank inspector (large shore tanks) and I can assure you there are patterns to pitting corrosion... and then there are many that are simply random. Often times it has to do with patterns in the sluge layers inside - water pockets that create concentration corrosion cells - but you can never be sure since after cleaning the evidense is gone. Regular cleaning generally GREATLY increases tank life for this reason.

Very, very nice. Much as I would have done it on my boat if I could start fresh. Everyone whose seen my system diagrams knows that my boat should be renamed "Roger's Italian Restaurant". However, I have two tanks, need to transfer fuel. Also, being able to keep the engine running while changing filter elements is important to me for the kind of cruising I'll be doing.

I think the difference of opinion on fittings has to do with the fact that a standard has to cover every situation. If your bilge fills up and covers a low tank with brass or bronze fittings, the tank could have a leak by the next weekend. ABYC has to cover that possibility. Absent an electrolyte, there isn't going to be a problem. I can't get the bronze fittings out of my tank after 29 years of minor corrosion but there is no sign of any pitting or weakening of the aluminum.

Just one valve, a couple feet of hose, a handful of fittings, and you would be able to change your main filter while the engine was running. I wouldn't be able to resist.

I was concerned about that on my polishing system since the return to the tank is a Tee into the large diameter tank fill line. The fuel runs down the sides of the large tube and then free falls into the tank. Lots of opportunity for frothing and air exposure.

I was prepared to re-do it after the first season but two summers of running and no sign of any problem.

Return lines should have a tube to the bottom of the tank but very few do.

I was curious as to the grades of aluminum. The tank is beautiful and the welds look great. Is the sheet metal making up the tank 5052-H52 and how thick? My guess is the fittings are 6061-T6.

I bet no one has low balled one of your boats! :D

I never cease to be amazed at the expense, time, and effort many of you apply to fuel systems. And then Maine you go right back to aluminum for the new tank. And with a very complex system of filters, valves, and plumbing.

My fifty gallon tank is aluminum and thirty plus years old. It is tabbed in under the quarterberth. In 2000 I cut two eight inch cleanouts, one each side of the baffle. The tank had a little gunk at the corner by the pickup. Otherwise it was clean. So why all the consternation about clean fuel and polishing systems? Am I harming my new 3YM30 with just a 10 mil Racor and 2 mil secondary? In over 2500km from Erie to Tampa I changed the Racor three times.

I'm continually ammazed that these tanks are made from AL, not SS. I can understand the cost savings in a production enviorment, but when you are taking the time and expense to do a custom install why not use SS? AL and NACl don't mix bad things always happen! The CL ion is so very invasive.

Having been caught by dirty fuel on a delivery, at a bad time, I prefer to have clean fuel and a polishing system does not have to be expensive.Mine added $362.00 to the tank replacement. You could do it for a LOT less and still achieve nearly the same result.

And then Maine you go right back to aluminum for the new tank.
Yes, because there was no way I was going plastic and Monel was over $4000.00. I can buy four aluminum tanks for the price of one Monel tank. The original tank lasted 31 years, not to bad.

And with a very complex system of filters, valves, and plumbing.
I guess that all hinges on what you call "complex" my polishing system is; pick up tube/valve/filter in/filter out/fuel pump/back to tank... Hardly what I'd call "complex"..

All I can say is you've been quite lucky with tank growth. I have seen many tanks at that age BADLY fouled. My tank can not have clean outs, as many boats can't due to tank location, as there is NO access to the top of the tank. With three chambers it would be impossible to clean. The ONLY option for cleaning is to remove the engine and then the fuel tank. If I need to do that, I will simply spend the money every 20-30 years for a new tank. It was "polished" in 2003 and has had religious use of biocides and Startron/Soltron yet still looked like this.

Why polishing?? Your last sentence is teh reason why. According to Racor your filters, if Racor 500 series, at rated flow, ideally need to be changed every 500 hours of use. Your Yanmar is lucky to be moving barely 10gph through that filter which is rated for 60 GPH if it is a 500 series. When I worked on mega yachts we changed the filters every 400 hours of use but these things were pushing near max rated flow capacity.

You are not harming your engineat all but also not turning the fuel over enough to keep the tank clean, hence filter changes every 160 hours of use even with low flow across the element. Even the electric lift pump on my 44 HP has a max flow rating of 15GPH which it will never do with head loss etc. If you were just running a 2 mic that would be more understandable but even with my 10 mic on that tank pictured above I could easily go 100+ hours and the filter was not very plugged up or all that dirty considering how bad the tank was.

You replaced your filters three times in 2500 nm which amounts to roughly every 160+/- hours of use but at perhaps 1/6 of the rated flow capacity of your filter, if it is a 500 series. Your filters are probably working way harder than they need to. That is why I installed a polishing system, to keep my no-access tank as clean as possible, by turning it over more than twice per hour through a high capacity filter..

Custom tank prices:

SS = $3000.00 +/-, Monel = $4000.00 +/-, Aluminum = $1100.00

The original lasted 31 years and was 3/32" the new one is 1/8". I will likely fail before this new tank...

Fouling in our boats application limits the life span more than choice of material. Even if this one could have been fixed it would have required three clean outs that can not be accessed with the tank installed. I prefer not to have inaccessible gaskets on a fuel tank. A 30 year +/- life span made a lot more sense than three or four times the cost. Stainless is also not infallible. I have seen my fair share of stainless tanks with crevice corrosion failures sitting out back in the junk pile at the boat yard....

Bill, I made my own covers as seen in the pictures. I have not had them off since I originally installed them. I also made my own gaskets and coated lightly with Permatex. Someday I will remove them, insert the bolts from inside, and then put nuts on top. The holes were tapped and the bolts tightened but I still worry that the aluminum is pretty thin for a tap. I like to think "upside down" when doing projects like this.

And Maine, thanks for taking the time to fully explain your rationale. I like that you do things right. Wish I had the time.

Sea Built makes an excellent tank inspection/clean out plate. I think this is the brand that Tim R. installed on a customers boat this winter. It is a very nice piece of equipment even if a tad pricey.

P.S. Ed, with the number of machine screws in that plate I doubt you'll have any issues provided you tapped the aluminum carefully..;)

Some times, with aluminum, I will under tap very, very slightly, not drive it all the way to the absolute widest point of the tap, then use TefGel or pipe dope with a grade 8 machine screw of the same size as the stainless I plan to use, to finish forming the threads nice and tight. This works well but does require a feel for how deep you tap to get the right fit..

The norm? Catalina, Morris Yachts and most others I know of still use aluminum. Nearly every boat at the recent maine boat builders show had aluminum, I know, I was looking for ideas...

The reason I did not want a polyethylene tank is odor permeation. The tank manufacturers will tell you it can't happen, just like GoodYear rubber said Heatway radiant tube would not permeate the oxygen barrier, but it did and a class action suit resulted.. My nose has told me otherwise in a number of instances. They also expand up to 2% when incontact with fuel and my tank bed is rather precise. Beyond that the cross-linked tanks require 100% support across the entire bottom of the tank something my tank beds were not deisgned for or could do.

This is straight from Moeller's web site on cross linked polyethylene tanks regarding odor permeation:

I also stuck with aluminum in a newly built tank because I worry that someday someone's bright idea of a diesel reformulation will cause troubles. There's already concerns with today's biodiesel (which I avoid). A quick Google search comes up with discomforting press release quotes like this:

"Lupolen HDPE test data using blow moulded and injection moulded specimens has shown a dramatic increase in chemical resistance to bio-diesel fuels compared to current HDPE grades on the market." :confused:

I was advised to mount the aluminium tank on hard rubber pads glued to the tank with adhesive caulk for no trapped moisture. It was padding like this:

Finally, have you looked at Racor's new FPM-050 fuel polisher pump? It pumps only 50 gallons in 24 hours and can be left on all the time as it draws only 150ma. They argument is that it removes moisture before it can start to grow anything in the tank. It's pricey but I sure trust Parker Hannifin. I haven't gotten one - hoping someone will lead the way!

I hadn't heard of that. I think the high flow of a pump that will turn over the tank in about an hour so as to pull crud up off the bottom is an essential feature of a polishing system but something like that would make sense to me for a boat that may be left for long periods. If I ever replace my tank, which has lots of room under it, I'm going to have a distinct sump, maybe about the size of a coffee can constructed on the bottom and put the polishing suction down in the bottom of that. This would be the place to connect something like the FPM-050. I'll also have the sump constructed with very thick walls, maybe a piece of heavy aluminum pipe with a 3/8 - 1/2" bottom.
