Bulkhead replacement

Joe, I used 1/2" teak plywood. Costs me about $225 a sheet and I used about 2/3 of a sheet. I've got enough left over for some other projects.
I'll get some pictures today. It did take three of us to bend and beat them into place.

Oh and we are using butyl rubber tape on the chain plates not caulk. I've done alot of reading and that seems to be the material of choice. I have alot of experience with using it as a HVAC ductwork gasket and can assure it provides a very air tight seal at very high pressure. I can see why it works so well in this application.

I think if your old ones are not in reasonable condition it would be much more difficult. Mine were good except for the bottom inch or two. Had to use my imagination some there.

Wish I had used a solid teak veneer instead of stripped also. Looks kind of laminate like.

You moved your electrical panel to the same location that I did...yours looks nicer...especially the hinges and drop-down cables for inspection/repair.

Okey Dokey fine to me

Drumbeater, Laminate-like or not...still looks pretty good. I plan on using the Ipe still, until I find a less expensive alternative to $200 a sheet of 1/2" Teak ply. The Ipe that I have was scrap from a local hardwood / exotic wood retailer in New London, so its cost was $0.00 !

In case I run into problems with dimensions, do you have any pictures of the template with measurements?? ...Or the template placed on a paper grid with drawn grid marks of known dimensions between the lines works just as well.

I recently passed on buying an O'day that needed the bulkheads replaced but after seeing your project might reconsider.

Has anyone replaced bulkheads with something like the HDPE products instead of wood? Not sure how it would perform under compression.

Funny thing you mention compression. Now that I've got some experience with this job, and being a hack engineer, I'm not sure these bulkheads are there for that reason. The starboard bulkhead is screwed to the compression post, but looks to me that it's only there to keep the post in place. The post "floats" on the centerboard trunk and is not screwed to anything.
I think the bulkheads are there to attach the chainplates to, and a convenient way to keep the compression post in place. Not to mention plywood in general is not really designed to resist compressive loads.

Look at the interior of a Hunter 240 and you'll see what I mean. No support to the sides of the cabin, but a piece of bulkhead to keep the post in place.

Almost a month now with several storms and a food cleaning Friday and no leaks present. Wish I had used this on my jib sheet cam cleats instead of 5200. Now I know.

I did exactly the same thing on my H23 chain plates, a few weeks ago. So far so good, we'll see. I do at some point need to drill out and pot the screw holes with fiberglass, as at least one screw wasn't holding well. I was not able to squeeze out the butyl as much as in your photo. In this case, it is probably OK for now as the cover plate doesn't really get any stress.

Drumbeater: Do you think it's worth trying to recreate the fiberglass grooves designed to keep the top of the bulkheads in place? Unfortunately, my oday 22 came without them. Wonder if D & R sells those...

The grooves on the Hunter are more just trim. Screws hold the board in place and the chain plates at the top hold them also. The plywood actually barely touches the cabin head liner.
