Does anyone know of or have any experience with aftermarket arches for
Mainsheet travelers?

To my mind, a traveler on an arch makes sense ... keeps a lot of moving parts (under load) away from hands and feet...and provides a nice place to attach a cockpit light and/or speakers and even a RAM mic....and with an attached cradle, the arch doubles the function of the topping lift. The only down side I see is that the arch will get in the way of a bimi unless you take care to design that into your plans from the start. You will likely need a custom bimi system.

Kato Marine has been building sailboat arches for 20 years.

They are out of Annapolis MD. Suspect you could give them the specifics or your needs and you could be sailing with an arch before too long.

Your engineering background should help with the loading issues on the deck. Where is your mainsheet running now? Do your have adequate room above your cockpit to install an arch beneath the boom? Lots of considerations.
