Hunter 40.5 owners: Has anyone built companionway doors?

I think I want to ditch my companionway lexan boards for hinged doors. Has any owner done this and if so do you have patterns or tips on how to proceed?

The ones they sell here on SBO.com are excellent but pricey. I would recommend looking over carefully and use them as a design example. Even these are custom made for our boats - not made from a pre-set measurement. Plus you can still use your lexan panels if conditions call for it

Agreed. But I am fairly handy and I think I can build a set of doors for much less. Anytime you have a custom-made product it will be pricey- quite understandable.

I have the Zarcor doors and love them and was in shock when at a boat show my
wife said to buy them.
Yes pricey but so nice and no added work with wood and they lift off and can put in my
old plastic lexon planks and have slide out screens or solid plastic inserts.
Got a deal at boat show and wood work is not my thing and give me wrenches and no problems but not wood work.
Good luck with your project and have seen many made here.

I made some when we had the 40.5. If I can do it, anyon can. I'll look for pictures later.

I found the opening to not be symmetrical or consistent in angles so replicating my or any other pattern wouldn't be a good idea. Obviously, the same deck mold was used throughout production so not sure why. I had to made a pattern of the entire companionway and then cut it in half off center to allow some overlap.

I made a set of doors and they work great. I had to make a pattern out of cardboard, made the doors, then adjusted as necessary. I made mine from teak but would use starboard if I made them again. I also made screens that can replace the lexan but never use the screens. I made the doors like you would make a cabinet door with stiles and rails.
A nice feature with "purchased" doors is their locking system. I do not have a lock so when sailing I just take them off. With 95% of the sea/wind conditions having them off works fine. I can also still use the original panels and put them in if needing to lock the boat up.

I purchased the hinges and hinge supports from Zarcor and made my own doors. It is wonderful to have the saloon type doors and not have to remove or step over the sliding hatch boards. As an added benefit the hatch boards still slide into the existing aluminum track which is a great feature in inclement weather.
