I'm about to replace the exhaust flap assembly and wanting advice on the best sealant to use at the flange; will butyl tape be a good solution or do I need a gasket?

I think Butyl tape would work fine. One question: how the heck are you going to get back to it from the inside??
I tried to replace mine with a new stainless unit, but just couldn't get to it enough to get the exhaust hose off...I could barely get the clamp loose. The hose is very stiff and wouldn't flex enough to let me pull it off.
If you get it off, let me know. I'd still like to replace mine.

Foolproof: I replaced my flapper but it was many years ago and I sold the boat a number of years ago. I do remember it was not an easy task because, as you indicate, the hose is very stiff. For something I was doing in that area of the boat, and I can't remember if I was after the exhaust flapper or the rudder seal, I cut a hole in the fibreglas to get to it. I replaced the cut out by merely adding a couple of "wood cleats" on each side of the hole and then screwed the cut out to the cleats.
To help my memory, how did you reach the clamp? I was thinking I may have replaced the exhaust hose but I don't think so. Also, I had taken out the cabinets by the step and installed a fridge. Maybe I pulled the fridge and climbed in that way.
I do remember that once I gained access it was an easy matter but it did take a person inside the boat and one outside to get the flapper on the hose.

Replaced the plastic one with the very nice stainless one from Catalina Direct. Used a heat gun on low heat to soften the hose. Backed the boat into the slip, sat on the dock, pulled the old one with the aid of a Dremel cutting it into pieces. Sure is a nice improvement over the original one.
Jack: How did you get to the hose clamp? I used the SS model from Catalina Direct.

To be honest, I don't remember how I got access to the hose clamp at the exhaust flap. I know I can get the panel off inside the lazarette to expose the steering quadrant, the panel at the foot of the quarterberth also is easily removed, and I also added a cut-out in the liner at the foot of the quarterberth (bottom of the berth) many years ago with an access hatch. Don't recall it being a problem, just cutting the old plastic flap into pieces with the Dremel, cleaning up the hole. My boat is in La Paz Mexico, left there 8 months ago in a marina (done this for 15 years). We return to her in November again for about 5 months of cruising. I'm in CA, 1500 miles away, otherwise I'd run down to the boat and have a positive answer. Sorry memory fades...

no complications;
clamps were accesible from aft lazarette lockers;
just needed to rotate flapper assembly to break the seal.

Glad it worked out OK...I recall giving my first try..and access from the aft laz was a challenge due in part to not being able to see the clap. Will be back on the boat in 10 days and will give it another go..RH
