Anyone have recommendations or warnings about replacing the stock CDI roller furler on a 1986 272? Also curious about the advisability of a slightly smaller jib for typical relaxed cruising. I am replacing my headsail, and the CDI unit that came with the boat has always been fairly tough to get turning for my wife.

My boat came with the CDI-4. It is also at times stiff to get started. A good marine lubricate works wonders.
Also, the way you lead the furling line back to cockpit makes a lot of difference and whether the sheives are also lubricated.
Unfortunately, most of us have to take the mast down to lubricate the top. I do know at least one guy who routinely shimmies up the mast to fix things. There are other ways to get get to the top, that is, ladders, bosun chairs, and bridges.
I suggest first you lubricate everthing and check how you lead your line back before you spend a large amount on a new furler. Have you cleaned and lubricated this year?
That being said, the CDI a low cost system. It is not anywhere near the quality of the Harkin with its stainless steel ball bearings. Harkin is the best quality that I know of. Everything else is in between.
CDI and Harking support their older systems with parts. I believe that Shaeffer does to, but I have no experience. I have knowledge of issues with foreign made furlers, especially those from France.
